How RFID Transforms Manufacturing Operations — A Real-World Example

Each finished good traveled through the manufacturing process with a paper "traveler" — documentation that moved with the product from production through storage. That traveler became the foundation of the solution.
The Solution: Passive RFID on the Production Line
The approach was straightforward: attach a passive RFID label to each product's traveler document, and read it automatically at the end of the production line.
A Zebra FX9600 fixed RFID reader was installed at the end of the manufacturing line. As each finished pallet passed through, the reader detected the RFID tag on the traveler — no human intervention required.
The RFID software then did two things simultaneously:
Updated Oracle in real time. The moment a product completed the line, the ERP system reflected it. No morning count. No manual entry. No lag.
Populated a custom dashboard. A purpose-built dashboard gave supervisors and managers a live view of production output over any selected time period — shifts, days, weeks. For the first time, they could see exactly what was produced when, without waiting for someone to enter the data.
The ROI was achieved quickly. Eliminating daily manual counts and data entry alone justified the investment — before accounting for the reduction in errors and the value of real-time inventory visibility.
Extending the System: Warehouse Location Tracking
Once finished goods cleared the production line, they moved into the manufacturing warehouse — wherever space was available. Tracking where product ended up had always been an informal, memory-dependent process.
The RFID system was extended to solve this too. Using a rugged Zebra tablet or mobile handheld device, the operator could log exactly where each pallet was stored the moment it was placed. The system now knew not just what was produced, but where it was.
This kind of location awareness — knowing that Pallet 4471 is in Bay 12, Row C — is the difference between a warehouse that runs on institutional knowledge and one that runs on data. When people are out sick, when new employees join, when an auditor asks where something is, the system has the answer.
The Biggest Win: Cycle Counting
Cycle counts are one of the most labor-intensive recurring tasks in any manufacturing or warehouse operation. Before RFID, this manufacturer's cycle counts required:
